I have a mainsail app. 35 sqm which is 10 years old - time for a new one. Is it possible to make a new sail by making a copy out of the old? And if so, how?

It is not recommended to try and copy an old sail.  You can use it as a rough guide and that is about it.  Take the measurements off the rig to determine accurate luff and foot dimensions which when taken off the old sail are almost always quite a bit shorter than the actual.  Then if you would like to design and build your own sail buy the Mainsail Manual book #36201 http://www.sailrite.com/The-Mainsail-Manual-Book 
This will take you through the design and lofting of your sail as well as construction, seaming, reefs, batten pockets, boltrope, leechline, slugs.  
Sailrite also offers sail kits in which case we design your sail and precut your panels for you so all you need to do is the construction.  Please let us know if we can help you with either decision.
